High pressure aluminum die casting (often abbreviated as HPDC or high-pressure die casting for aluminum) is a fast, high-volume manufacturing process used to produce precise, complex metal parts by forcing molten aluminum alloy into a reusable steel mold (called a die) under very high pressure.This is the most common die casting method for aluminum because aluminum alloys work best with the cold chamber variant of high-pressure die casting (the molten metal is ladled into a cold shot sleeve rather than being held in a heated chamber).


How the Process Works

1.A two-part steel die (mold) is designed and machined to create the desired part shape. The die is mounted in a die casting machine and clamped shut with enormous force.

2.Aluminum alloy is melted in a furnace to a liquid state (typically around 650–700°C).

3.The molten aluminum is poured into a shot sleeve (cold chamber).

4.A hydraulic plunger rams forward at high speed, injecting the metal into the die cavity at pressures usually ranging from 1,500 to 25,000 psi (about 10–170 MPa or higher in some cases). The injection happens extremely quickly — often in 10–100 milliseconds — to fill even thin and intricate sections before the metal starts to solidify.

5.The metal cools and solidifies rapidly inside the die (thanks to the high pressure and good heat transfer to the steel mold).

6.The die opens, and the cast part is ejected (often with ejector pins). Trimming removes excess material (flash, runners, gates).

7.The cycle repeats — often producing hundreds or thousands of parts per hour on automated machines.
