Vacuum Casting for Plastic Prototypes: The Ideal Solution for Low-Volume Production

Hardware developers often reach a phase where 3D printing is too costly for multiple units, but full-scale steel injection molding is financially unjustifiable. Vacuum casting (also known as polyurethane casting) bridges this gap, delivering 10 to 50 production-grade plastic prototypes quickly and cost-effectively.

What is the Vacuum Casting Process?

Vacuum casting utilizes a master pattern to create a flexible, highly accurate silicone mold:

  1. Master Pattern Creation: A master model is crafted using high-resolution SLA 3D printing or precision CNC machining and hand-finished to the desired texture.

  2. Silicone Mold Fabrication: Liquid silicone is poured around the master pattern inside a casting box and cured.

  3. Part Casting under Vacuum: The silicone mold is sliced open, the master pattern is removed, and liquid polyurethane resin is poured into the cavity under a vacuum to eliminate air bubbles.

  4. Curing and Demolding: The cast plastic part cures inside an oven before being demolded and hand-finished.

Key Benefits of Vacuum Casting

  • Low Tooling Costs: Silicone molds are exponentially cheaper than metal injection molds.

  • Exceptional Surface Quality: Captures micro-textures, fine details, polished mirror finishes, and grain patterns directly from the master pattern.

  • Material Diversity: Polyurethane resins emulate standard engineering plastics like ABS, Polycarbonate, Rubber/TPE, and Nylon.

  • Overmolding Capability: Supports insert molding and multi-material overmolding for buttons, gaskets, and soft-touch grips.

Common Applications

  • Pre-launch functional testing and market evaluation samples

  • Medical device housings and diagnostic equipment covers

  • Automotive interior trim prototypes and light covers

  • Small-batch commercial products for kickstarter campaigns and clinical trials
