Metal casting is a fundamental manufacturing process used to create complex metal parts by pouring molten metal into a mold cavity, where it solidifies into the desired shape. It's one of the oldest and most versatile methods for producing metal components, dating back thousands of years, and is widely used in industries like automotive, aerospace, and construction.

Key Steps in the Metal Casting

1.ProcessPattern Creation: A reusable pattern (often made of wood, plastic, or metal) is made in the shape of the final part, slightly oversized to account for shrinkage.

2.Mold Formation: The pattern is placed in a molding material (like sand mixed with a binder) to create a cavity. The mold is typically split into two halves (cope and drag) for easy removal.

3.Melting and Pouring: Metal (e.g., aluminum, iron, steel, or bronze) is melted in a furnace to a liquid state and poured into the mold through a gating system (sprues, runners, and risers to ensure even filling and prevent defects).

4.Solidification and Cooling: The molten metal cools and hardens, forming the casting. Risers provide extra molten metal to compensate for shrinkage.

5.Mold Removal and Finishing: The mold is broken away (for expendable molds) or opened (for permanent molds). The part is cleaned, trimmed of excess material (gates and risers), and machined if needed.
